Galvanized Steel Cut Edges: Will They Rust?

Galvanized steel cut edges lose zinc at the cut, but nearby zinc still protects them. When bare edges are fine indoors, and when to add a zinc-rich coat.

Galvanized steel cut edges look like a design flaw the first time you see orange on one. Usually they aren't.

If Laser-Cut Edges Rust Anyway, What's the Point of Galvanized Sheet?

The faces are still protected, and the zinc next to a cut edge keeps protecting the bare steel. You'll often see some light staining at the edge, not flaky rust. For parts that live outdoors or get washed down, coat the edges.

An r/MechanicalEngineering user got a failed product back from the field and noticed its laser-cut galvanized bracket had corroded along the cut edges. Their question was blunt: if the edges rust anyway, why bother? One reply said zinc corrodes sacrificially to protect the steel, and bare edges will "blush" without heavy, flaky rust. Indoor sheet parts "last a long, long time." Another said shearing or punching thin sheet wipes some zinc across the edge, which helps in a way a laser cut doesn't.

Why galvanized steel cut edges usually hold up

Atlas Manufacturing's guide to galvanized edges cites the American Galvanizers Association: surrounding zinc protects up to about 1/4 inch of exposed bare steel. On thin sheet, the bare band at a cut is only as wide as the sheet is thick. The catch is that a laser vaporizes the zinc at the kerf, so a laser edge has the least zinc right where you need it. (Laser edges have other quirks too, like the taper on thicker material.)

Atlas ran its own 72-hour humidity test at 85% RH and 60 °C on thin sheet. The punched edges showed minimal oxidation. The laser-cut edges showed visible oxidation. That's one shop's test, so treat it as a direction, not a spec.

When to treat the edges

If the part lives indoors, a little edge blush usually doesn't matter. Outdoors, or near salt or washdown, touch up the cut edges. Atlas recommends a zinc-rich cold galvanizing compound for that, not ordinary paint.

Or skip the argument and paint or powder coat the whole part. Cold rolled vs galvanized for a bracket covers that call. If there's hardware going in, see PEM fasteners in galvanized vs cold rolled.

At DigiForge

Galvanized Steel is one of our stock sheet materials. Our sheet metal capability page lists laser cutting, press-brake forming and PEM insertion, with "±0.13 mm cut, ±0.5° bend angle". Tell us where the part will live. If you want the edges touched up or the whole part coated, ask us when you quote.
