Why production runs lean toward roll taps
No chips means no chip evacuation problem, which matters on blind holes where a cut tap's chips have to travel back out past the flutes or pack at the bottom. It also removes the risk of a trapped chip cracking the tap on the next stroke, a common failure mode for cut taps run too fast in blind holes.
Roll-tapped threads are also stronger in shear, because the forming process work-hardens the thread flanks rather than cutting across a homogeneous grain structure. That matters in softer, ductile materials like aluminum and mild steel, where thread strength is otherwise a limiting factor.
Why cut taps still win in other cases
Roll tapping needs a ductile material that can flow into the thread form without cracking. Cast irons, some stainless grades, and harder alloy steels don't deform cleanly enough. They gall or fracture at the crest instead of forming a clean thread. Cut taps handle a much wider material range because they remove material rather than asking it to flow.
Roll taps also need a larger tap drill than a cut tap for the same thread, because the hole has to leave enough material to displace upward into the thread crests. Get the tap drill too small and a roll tap doesn't strip so much as gall and seize, since there's no clearance for the material to move without overloading the tool. A cut tap tolerates drill size variation far better, because it cuts to size instead of depending on a fixed material budget.
Torque and machine considerations
Roll taps need meaningfully more starting torque than cut taps, since they're displacing metal rather than shearing it. That's not a problem on a rigid tapping head with real torque control, but it matters on lighter machines or manual tapping, where a cut tap is the more forgiving choice simply because it needs less force to get started.
The practical call
For ductile materials in a production quantity with correctly sized drills, roll taps are usually the better choice. No chip problems, stronger threads, longer tap life since there's no cutting edge to wear.
For stainless, hardened, or brittle materials, or any job where the tap drill size can't be held tight, stick with a cut tap.
Mixing them up, roll tapping a material that doesn't flow cleanly, or cut tapping with a roll-tap-sized drill, is the quickest way to strip a hole in production.
